During this project the planned work has been accomplished. The residual stresses measurements were carried out by several partners according to different existing techniques. These stresses are an important issue in the generation of thermal fatigue cracks and were used to feed finite element models and so to define the most important factors affecting their generation. Ensuing comments from the Commission on the first evaluation period, a roll with different machining processes was checked to evaluate the residual stresses according to these parameters. The usual rolling conditions were assessed; these parameters are the starting point to define the twin disk trials to physically simulate the “normal” rolling conditions of the billets and also according to different rolling settings. Several actuators, both mechanical (peening, deep rolling) and thermal (cooling conditions), were selected to induce a compressive residual stresses in-depth surface on the roll material in order to delay the fatigue crack appearance. These solutions were later tested in twin disk and some of them validated in pilot mill and industrial mill trials. The modification of the compressive residual stresses in the roll after the trials is so fast that accurate prediction of thermal fatigue growth is difficult, this change occurring over the first meters or minutes of the rolling operation. In spite of this problem, according to the crack pattern observed, some actuators show a reduction in crack depth: improving the cooling system, shotpeening (finishing stands) and deep rolling (roughing stands) are the most effective actuators to reduce the crack depth.
