This project aimed at the smart control of stainless steel pickling lines by combining advanced process control models and online concentration analysis data in order to achieve more flexible production processes. An innovative multi-sensor online analysis technique for continuous concentration monitoring in HF-HNO3 mixed-acid pickling solutions was developed and built up at BFI. The three relevant concentrations are simultaneously determined by means of a multi-parameter calculation model based on continuous parameter measurements of ultrasonic speed, electrical conductivity and refraction index. The operational applicability was successfully demonstrated during online analysis test system installations in two pickling lines at ACX and OTK. After calibration to specific operational conditions, the deviations between online and laboratory reference analysis data are mainly < 4 g/L for free HF and total metals and < 10 g/L for HNO3. Sensor corrosion studies at the KIMAB laboratory and on-site in pickling line installations showed that the surface materials used up to now are suitable for use in mixed acids. Andritz developed an improved intelligent concentration control model for the OTK pickling line and a standard control model for the ACX line along with the online analysis data. The operational tests revealed that the bath concentration oscillations around the given set points can be reduced to less than 10 g/L. The advanced pickling process monitoring and control offers the pickling line operators new perspectives for process management optimisation. The main benefits are the economy of costs for acids, the substitution of offline pickling bath analysis and the improvement of working conditions.
